Great advice ..... but my friend you are from New York..... nothing is going to come off that ride easily.
Take your time ... spray everything down multiple times with penetrating fluid..... use heat.... be as gentle as you can ... snapped bolts are NO FUN.

I have a 1993 XLT Bronco that sits in my driveway laughing at me. The E4OD went out a few years ago .... and I'm not ready to tackle that beast.
My 1996 XL Bronco with a 5 speed and a 302 is just about the most reliable ride I have ever owned. She has 210,000 miles on her ...
I'm in the mindset that anything is better than nothing.
Not treating a surface rusted frame ... because it might rot from the inside .... is like saying I'm still going to eat greasy foods because I might get heart disease anyway.
Prevention is the only option.

OOuch ...... My 302 with a 5seed... stock tires gets 15mpg
My 1993 with a 351 6 inch lift 35" tires.... re-geared to 4:56 ... and a full Detroit locker in the rear .... gets the 9 or 10
If it where me I found look for a 1996 F250 or F350 for a doner.
However if you want to make a real beast...
The 302 is great in Broncos for MPG. I have one in my 1996 and I LOVE IT!!
The biggest downside is that it makes most of it's power higher in the RPM range. Great for mustangs and lighter rides.
You can boost it .... and get her up to the higher RPM's faster ... and make those HP numbers...
Montana winters are brutal ... as you know.
Not sure about yours ... but if you want some bang for the buck.
I would start on the front suspension. A new set of coil springs ... some ball joints and tie rods .... she would really handle a lot better.

I have been debating the headers for around 8 years ..... just google Broken exhaust manifold bolts in a Ford .... for a little negative incentive.
The only way I would do it ..... is with the motor out.
Now maybe if your Bronco is from Arizona and only saw rain 3 times a year .... you might...
plenty of parts out there..... most are easy pull and replace jobs.
The only thing that sucks is RUST.
If you're not sure what your pain tolerance is for rust ...... It should be absolutely Zero.
A 10,000 rust free Bronco from Arizona ...... will save you 100 hours of hours of rust repair.
I replaced the one on my 1996 (none tilt) with a remanufactured one I found on eBay.
Easy pull and replace.
I have a tilt one on my 1993 that also needs to be replaced. I'm interested in what you find out.
Just another reason why I love my 1996 XL so much more than my 1993 XLT.

Body work is definitely an Art form.
I do see a few on the Upull yards. Check them out first ..... or look for a doner from Arizona.... to use as a parts car.
For a few thousand for a rust free parts car ... it will save you hundreds of...

I have done a ton of research on these. My plan was to get one and chop the top .. then do the Explorer 4.0L upgrade.

when my 1996 would hesitate under load ... I too replaced the usual electronic wear parts.
Finally after a few weeks ... It stumbled and almost shut off.
It immediately threw a code for a cam shaft sensor.
After some research
I found that the PIP sensor on the distributor.... was going bad...
How is your plastic fan shroud?
unless you run electric fans ... that shroud is super important.
I took mine off last fall .... drove around all winter without it... never even got close to hot.

The 8.8 is pretty stout. probably a great time to re-gear. 35" inch tires and a 6 inch lift is about the max for a TTB. My 1993 has this set up with 4:56 gears .... very nice.
You might as well go 2005 (or newer) Super duty solid front axle and the sterling 10.25 for a rear end. The ole 1 ton...
